could be a few things related to the clutch ,possibly a collapsed lever/worm ball bearing worn or welded onto pushrod or pushrod bent is the favourite

cheers Darrell.

Could be simple setup and lubrication as it was on Tracey's DX recently ?. The lever was so hard to pull all the way into the bars she couldn't ride it :( .

I did the following and it transformed it to the lightest clutch you ever tried :) .

Took everything related off (lever, left casing and removed arm/worm from casing).

Cleaned and greased clutch lever pivot area
Lubricated clutch cable.
Cleaned off all old grease from nylon worm/casing and re-greased with a good heavy grease.

Then when putting it all back together the important bit is to setup the clutch arm position in the casing correctly.

I did it as per Mech73's advice in the post below. Key is to get the arm pretty much 90 degrees to the cable which optimises efficiency.

Good luck ;)

They do say its best to use vaseline on the clutch worm rather than grease due to the nylon.

Mmmmmm, interesting, didn't know that ??. The Haynes manual of lies just says "grease" ?.

I've had the same pot of Castrolease grease that I inherited from me old man that he'd had from the 60's (it is getting low now though :( ) and I have used it on every clutch worm I've had since 1983 without incident.

I too used to grease all my clutch worms - I cant say I ever never noticed a problem with them .
But apparently the vaseline is superior to grease with nylon.
